According to a report submitted to the National Highway Traffic Safety Administration (NHTSA), Toyota Motor Engineering & Manufacturing is recalling approximately 54,631 of its 2025 Sienna Hybrid vehicles. The recall addresses a potential defect in the second-row seat rails that could compromise the structural integrity of the seat system in certain high-speed collisions, increasing the risk of injury to occupants.

The issue stems from a change in welding machine settings during the production of specific second-row seat rails by a supplier, Toyota Boshoku Kentucky. This adjustment may have resulted in welds with incomplete penetration. While 100% of the vehicles within the affected production period, ranging from January 14, 2025, to July 24, 2025, are potentially impacted, only those manufactured with these specific seat rails are subject to the recall. It is important to note that not all vehicles produced within this timeframe were sold in the U.S., and the severity of the issue depends on the actual crash conditions and the number of affected seat rails.
The defect was identified in July 2025 during internal testing of prototype seats. Toyota’s investigation revealed a weld abnormality in the seat rails, traced back to the welding machine settings at the supplier. Following this discovery, Toyota and the supplier updated the machine settings and conducted further testing. By September 2025, Toyota confirmed that the seat system could indeed lose structural integrity under certain high-speed collision scenarios if the affected seat rails were present. However, subsequent testing also confirmed that the seat systems met relevant FMVSS performance requirements for crashworthiness, specifically FMVSS Nos. 207 and 210.
As a precautionary measure, Toyota decided to conduct a voluntary safety campaign on October 1, 2025. As of the submission date of the report, Toyota indicated there were no reported field technical reports or warranty claims in the U.S. related to this specific condition in the affected vehicles.
Owners of the recalled 2025 Toyota Sienna Hybrid vehicles will be notified by mail between November 21, 2025, and December 6, 2025. The recall remedy involves dealers replacing the affected second-row seat rails with properly welded components at no cost to the owner. The replacement parts will differ from the recalled components by ensuring proper welding procedures are followed. As this repair will be offered under warranty, owners who have already paid for a similar repair may be eligible for reimbursement.
Owners will be able to search for their vehicle’s VIN status at a later date. Toyota will be notifying distributors and dealers of the recall on October 7, 2025.
